Manufacturing Process — From Winding to Dispatch
The quality of a cast resin dry-type transformer is determined in the manufacturing process. The following images document the actual production steps at Zhongxin General’s Sichuan facility.
Epoxy Vacuum Casting & Curing

HV and LV winding coils of the 2000 kVA dry-type transformer, freshly vacuum-cast with epoxy resin, loaded into the hot-air curing oven for integral cure forming. The vacuum casting process eliminates partial discharge and ensures uniform dielectric strength throughout the winding.
The high-voltage winding is vacuum-cast with filled epoxy resin, greatly reducing partial discharge and improving coil electrical strength. Glass fiber mesh plates reinforce the inner and outer walls of the HV winding, enhancing mechanical strength and short-circuit withstand capability. After casting, all coils are cured in a controlled hot-air oven for integral forming — the step that defines the long-term dielectric and mechanical stability of the transformer.
HV Winding Demoulding

Following the curing cycle, the HV foil winding coil is demoulded. The finished coil surface shows the clean, void-free resin encapsulation that gives SCB-series transformers their flame-retardant, fire-proof, maintenance-free characteristics. The LV winding adopts a foil winding structure, achieving better ampere-turn balance and solving the axial helical angle problem inherent in wire-wound designs — critical at the 2,886.8 A rated LV current of the 2000 kVA unit.
HV Winding Testing & Initial Assembly

Before assembly, each HV winding undergoes individual electrical testing. Only coils that pass the full winding resistance, voltage ratio, and partial discharge checks proceed to assembly. This in-process inspection is a mandatory step in Zhongxin General’s quality protocol — not an optional audit.
Final Assembly

Final assembly integrates the iron core and HV/LV coil assemblies, installs structural clamping components, fits the temperature control system and AN/AF cooling fans, and makes all busbar and terminal connections. The iron core uses imported high-quality cold-rolled silicon steel sheets with a five-stage full-oblique joint structure, coated with epoxy resin to reduce no-load loss, no-load current, and core noise.
Factory Acceptance Testing

Every 2000 kVA dry-type transformer manufactured by Zhongxin General undergoes a full programme of routine tests before leaving the factory. No unit is dispatched without a complete test report.

Integration into Prefabricated Substations

HV & LV Terminal Details


The HV end carries 115.5 A at rated load across a five-position tap range of 9,500 V to 10,500 V. The LV end delivers 2,886.8 A — a current level that makes the quality of the LV foil-to-busbar weld critical to long-term reliability. Zhongxin General uses argon-arc protected welding for all LV busbar connections on its SCB-series transformers.
Dispatch

For domestic deliveries, units are dispatched fully assembled with all documentation. For international export, Zhongxin General packages each transformer in a reinforced ISPM 15-compliant wooden crate with internal shock absorption, desiccant, tilt indicators, and a complete waterproof documentation sleeve — a solution developed through real export experience including our 1250 kVA dry-type transformer export to Europe.

Low partial discharge and long service life. Vacuum casting with filled epoxy resin virtually eliminates partial discharge, extending the transformer’s operating life to 30 years or more under normal service conditions.
Strong short-circuit withstand capability. Five-stage full-oblique core joint structure and fiberglass-reinforced epoxy winding encapsulation provide exceptional resistance to grid-side fault currents and switching surges.
Low no-load loss and energy efficiency. High-permeability cold-rolled grain-oriented silicon steel core significantly reduces no-load loss. Grade 1 efficiency versions (GB 20052-2024) meet and exceed EU Commission Regulation No. 548/2014 Tier 1 requirements; Grade 2 versions satisfy EU Tier 2 and represent the standard production specification.
AN/AF dual-mode cooling. Under natural air cooling (AN), the transformer operates at full rated capacity. Under forced air cooling (AF), it can sustain continuous output at 140% of rated load for short periods — providing a built-in overload reserve that is particularly valuable in data centres, industrial parks, and new energy installations.
Intelligent temperature monitoring. PT100 platinum resistance sensors embedded in the LV coil feed an intelligent temperature controller providing three-phase winding temperature scanning, over-temperature alarm, trip output, and automatic fan start/stop. RS485/Modbus communication interface is available on request for centralised monitoring integration.
