Manufacturing Process — From Winding to Dispatch
The quality of a cast resin dry-type transformer is determined during manufacturing. HV/LV Foil Winding


Coil winding in progress for the 2500 kVA unit. Precision at this stage directly determines the electrical performance and short-circuit withstand capability of the finished transformer.
The low-voltage winding adopts a foil winding structure. High-quality copper foil is wound using an automatic foil winding machine. LV output copper busbars are connected to the foil winding using argon-arc welding with full shielding gas protection, ensuring minimal contact resistance — critical for reliable delivery of the 3,608.4 A rated LV current. DMD epoxy resin pre-impregnated cloth is used between winding layers for interlayer insulation.
Vacuum Epoxy Casting

HV and LV windings of the 2500 kVA unit being prepared for loading into the vacuum casting machine for epoxy resin encapsulation. Vacuum casting eliminates partial discharge and ensures uniform dielectric strength across the entire winding.
The high-voltage winding is vacuum-cast with filled epoxy resin — a process that greatly reduces partial discharge and improves electrical strength. Glass fiber mesh plates reinforce the inner and outer walls of the HV winding, providing exceptional mechanical strength and short-circuit withstand capability. Under normal service conditions, the coils do not crack.
Curing and Demoulding

A technician prepares the 2500 kVA windings for the high-temperature curing cycle. Controlled oven curing ensures integral forming of the epoxy encapsulation.

Core Steel Cutting and Core Assembly

Silicon steel sheets cut to the precise dimensions required for the 2500 kVA transformer iron core. High-permeability cold-rolled grain-oriented silicon steel reduces no-load loss and noise.

The iron core uses imported high-quality cold-rolled grain-oriented silicon steel with a five-stage full-oblique joint structure, bound with F-class non-woven tape and surface-coated with epoxy resin. This design significantly reduces no-load loss, no-load current, and core noise.

Intelligent temperature monitoring and AN/AF cooling. PT100 sensors embedded in the LV coil feed into an intelligent temperature controller, providing three-phase winding temperature scanning, over-temperature alarm and trip outputs, and automatic fan start/stop. Under forced-air (AF) cooling, the 2500 kVA unit can sustain rated load operation under high ambient conditions.
